I had a need for shim washers in the .005" - .010" range, O.D. to fit inside a muzzle brake, and I.D. the same as the brake's exit. This is what I did:

The aluminum in a soda can is about .006", so I folded a sandwich slightly larger than the brake:


I bought two steel washers about the same size as the brake's interior, and with a hole the same size as the brake's exit:


A bolt/nut to fit:


And the correct drill bit:


The stack is clamped between two pieces of wood:


The inside hole is formed:


The result:


The drilled pieces are clamped between the steel washers on the bolt and roughly trimmed with aviation snips:


The bad pieces are thrown out:


The sandwich is spun with an electric drill against a belt sander:


Everything (aluminum and steel) is ground down until it fits:


The pieces are separated:


The burrs are swept away with a sharp knife:


I've done this with steel pallet bands, and also with milk jug plastic. (In the case of plastic, grind down the steel washers first. Then use a scraper to form the plastic. Grinding will melt it.)

I used them to position the muzzle brake on the barrel for maximum accuracy. See this:

I used this same technique to make steel washers for the G1's trigger, and my 2240 has some plastic washers made in this way.
